4. HPCR Injector Changes throughout the years Some have asked about changes throughout the years. 1. With the model year 2003-2004 injectors there were problems with the high pressure sealing ring. Bosch solved that problem by changing its design. 2. Another problem was wear on the nozzle needle guidance and tip. Bosch introduced a wear coating on the needle. Bosch improved the particle robustness with that coating on the needle and with a coating on the valve seat. 3. There was a design change in the contact area from the valve piston to the nozzle needle. They eliminated the bigger intermediate pin and changed it to the smaller pin / puck design. That reduced side forces on the nozzle needle which also reduced the wear on the guidance and made the injector more stable at low rail pressures when the forces for opening and closing are low. There have been no body changes beside the outer coating. The 6.7l Cummins injector is a different injector generation, so its internals are different. Since 2007 when it came to the Cummins, there have been only very small optimizations. No big changes. Hope this is a help! Thank you!

18. There is a common misconception that there are Bosch injector bodies available for the CR Cummins application made out of stainless steel. That is a myth. None of the Bosch injectors for this application are made of stainless steel. BBi INJECTOR Bodies have been offered in two different versions. The original body “look” of Big Bang Injectors had a darker exterior. Now they have a shinier look to them. Some say that they, along with injectors from elsewhere, are Stainless Steel. Fact is they are not made of Stainless Steel. The only difference between the first BBi Injectors and the new appearing Injectors is the coating that is used to prevent corrosion. They both have the the exact same body material. The darker bodies are Phosphated. The new lighter colored bodies are Silanized. Why the change? Well the coating has been changed to gain a bit better resistance to corrosion that you would get with the Silanized surface coating. This practice was brought about for engines with external injectors. This would have no effect on the Cummins engine whatsoever. The belief that these are Stainless Steel injectors for the common rail Cummins is a myth. Also a lot of people getting injectors are under the impression that they are getting “New” injectors when in reality they are getting remanufactured injectors. Here is a FYI for you. Bosch remanned injector part #'s start with a 0986. New injectors start with 0445. A lot of remans are being marketed as new injectors. True "NEW" injectors are scarce these days.
19.

Dirty Common Rail Injectors. There are many Cummins guys now days who have a concern about the particulates emitting out of the tailpipes of their Mighty Dodge Cummins Turbo Diesels. With all the scrutiny we all are under and emissions testing common throughout the USA. This is just a little discussion about common rail injectors and the myth that ALL larger aftermarket injectors are Dirty. While there are some CR injectors out there that ARE filthy dirty, not all fall into that category. Done correctly, a larger than stock injector can offer much better flow efficiently AND remain clean. On the real serious higher output injectors, one needs tuning and one needs to do it properly. Enjoy this correspondence borrowed from a forum post. On the big ones good tuning is needed. Another example. Take a look at these emissions testing sheets on a 2012 with stage BBi Stage 1.5s. Lets let these sheets do the talking. This shows what a well engineered injector is capable of as far as emissions particulates go. http://smartyresource.com/images/2012%20Emissions%20Test.pdf This truck is set up a bit simpler. Smarty JR on level 1 and all defaults. STG 2 compressor upgrade on the charger also. This example should show that those wanting the best quality Injector for an efficient increase of power can have the power and run clean too.

20. Elsewhere, some had questions about the analysis info and also about the report on David's old injectors. Here is some info that I will share with you Gentlemen that you may find of interest. Gentlemen, I do not know the amount of miles that the highest mileage BBi’s in the field have run at this time but they have been run in the US since 2011 and Europe before that. But I do know that our nozzles ran about a Billion injection cycles on the test bench which would mean about 600K Miles if they were run on the road in a Dodge Ram. As to mentioning the 150 K miles, there will not be any problems after 150,000 runtime in a truck. If one is wondering if BBi Injectors would change their spray pattern over the miles, No! Coking of an injector nozzle is always possible and does depend on what temps the engine is running and which fuel is used. a short haul truck more so than a long distance runner, but it will not change the spray pattern, only nozzle flow a bit. Cavitation erosion is normally only a problem of endurance tests on an injector test bench caused by too low of back pressures outside the nozzle, but sometimes it is seen also on trucks after a very high running time. 500,000 miles or more but will for certain look completely different than what you see on the examples, Brand X and Brand Y. As to the miles and age of David’s injectors. They were fairly new and low mileage pieces. (2 micron filtration) If you want to go back and re-read old history here is some reading material for you. Enjoy! http://www.competitiondiesel.com/forums/showthread.php?t=101627&highlight=swole&page=32 The X and Y Injectors in the “Analysis” Report were low mileage injectors. Less than 1,000 miles on all. So, is it possible that one could correctly believe that the running time on these brand x and brand y injectors is contributing to their incorrect spray patterns, if indeed they did have many many more miles on them than they do? The answer is NO. The only 2 possible failures to the nozzle spray holes/spray pattern are, 1.Cavitation erosion . 2. Coking of the nozzle, which was removed during inspection by ultrasonic cleaning, and coking will only reduce the nozzle flow and not really the spray geometry. Particles would destroy the valve seat of the injector and the nozzle needle seat much earlier than one would be able to see the smallest deformation of the nozzle holes. As stated, these are low mileage injectors and the spray pattern issues are not time or mileage related, but by issues that came about at the time of manufacturing.
21. There have been way too many of these catastrophic engine failures out their which were caused by injectors that were faulty right out of the box. Seeing some of these examples posted is an eye opener. There are several VP guys hesitant to change over to the HPCR due to that reason alone. Fear about Injectors! - - - Updated - - - Bill, I know these BBi Injectors have been in the states publicly since early 2011. East coast Gentlemen. As to miles on those I do not know. They have been tested in Europe before that and continuously. That is something I am researching. I know the nozzles will not deform with 150k of use. I know these other brands (pictured) are deformed right out of the box. The pictures show a design and manufacturing flaw. I use and recommend a good Lift Pump, Fass/Airdog/Raptor with 10 & 2 Micron filtration and the 7 micron in the stock canister. I use Fleetguard for that, and Donaldson for my 10 micron & and 2 micron. Before the lift pump I use a 36 mic strainer. John J on here has a lot of good filter info. Anyone who hasn't already read his filter write-ups should. Proper filtration is necessary on any common rail and important on our VP trucks.
22. Brian, we can only hope that BBi will offer injectors for the VP trucks. That is being brought up again as a request. Bill, Here is a link to the warranty. One thing I will add is on a common rail injector install one must be very clean. That can't be stressed enough. Here is that link. http://smartyresource.net/forum/showthread.php?318-BBi-Warranty&p=1499#post1499
23. No Sir, BBi hand builds, and sells only Brand New Injectors. The example of David's injectors was a one shot deal.
24. Here are some really great pictures for you to look at. https://www.facebook.com/pages/Big-Bang-Injection-Inc/533073440097420 For examples of various HPCR injectors, scroll down to "Analysis" and enjoy the interesting write up and pictures! Click on to enlarge the photos! They are an eye opener.
25. Thank you much for that link!
