Anyone know what would cuase an intermittent click under the dash? It don't happen very often but it drives me nuts when it does it. It's kind of a high low high low click. Also when I left for work this morning it sounded like my fan was running? What would cuase it to run when temp is 45 outside and coolant temp is under 140 degrees?

I dont know about the click but it is very common to hear your fan on a cold start up. The liguid in the clutch settles and the fan has to spin to re distribute said liquid for it to disenengage. Mine does it even in the winter on occasion.

The only other thing I can think of is a relay

Blend dor is at very top oh hvac, it controls fresh or recycled air, old cars had a cable that you could put it anywhere. I still prefer all mechanical, I'd love to use windshield air without running ac, I need to find that relay mod that @IBMobile suggested to me a while back so I can have ac on a toggle switch instead of coming on when dodge engineers decided it should. I feel like I'm forced to something I don't agree with lol.

Blend door on our truck is a stepper motor on the passenger side foot well that twist the blend door between cold (blocking off the heater core) or full hot (push all the air through the heater core). 

 

In this picture you can see the blend door in the full cold position. Look closely you can see how the door swing counter clockwise and the flap would direct the air toward the heater core.
