Dead on the highway
the little brass ball that the hose goes through is supposed to deform and compress against the fittings and hose creating seal. you can get new ones at ace hardware for pennies.

Remanufactured VP44 Pump
i bought my current reman vp44 (all are reman these days) and a stock carter LP but they told me to get something stronger as the carter doesnt cut it. i ended up with the raptor 150 which failed after 3 years and is now replaced with fuel boss.your vp should be under a 30-60 day warranty, let them know the problems and see about a warranty replacement. one thing with thoroughbred i found after is they dont get vp's with new pc boards, so you are taking a chance with a reman that is mechanically sound but the electronics are about to fail.thus blue chip diesel for my next vp as they replace the boards on theirs.

Fuel Boss installed
i think he mentioned not to run a prefilter as it may cause cavitation in the mechanical pump. you could run a post filter though IIRC.

Tapped Fuel Filter Cap
i will agree with you fully, but on a dry empty system, one could open that schrader valve and allow fuel to flow/pushing what air out it can. the rest will get burped out of the system through time.

Fuel Boss installed
it was actually a booger in the check valve to the electric oem LP. the fuel boss was creating a low pressure closed loop to itself. Plus we think he got a poorly machined pump as it seemed not to pull that easily. But its all remedied now!one great thing about the fuel boss setup is the OEM LP will automatically kick in and do 8psi to get you off the road should the belt break on the fuel boss. Rich said he has the original belt on his fuel boss for over 180,000 mi now.

Tapped Fuel Filter Cap
well as others and like me can see the purpose of having a bleed on the cap, there is no need when there is a bleed on the vp that will accomplish the same task. we offered alternatives to your question knowing there isnt a product out there anymore along the lines of what ya seek.

Thanks
im gonna redo mine to these settings 8/18

Sucking Air!!!!
sure fire way to test each system one by one. get a length of new hosefill a fuel can full of dieselhook fuel line to suction side of lift pump put other end in fuel canlet it start suckingif no air after prime then you have something leading to lift pump causing air.sometimes you got to get caveman when troubleshooting lolthe trick is start at one end and work your way to where there is no more trouble. then you will know where the problem is

02 3500 dually extending frame to make 84" cta
not sure on the frame differences but are you extending the frame behind the axle or are you splitting the frame ahead of the axle and lengthening? sounds like a cool project though!

Starts then dies
what dripley said, pulling in air on the suction side somewhere.
-
Tapped Fuel Filter Cap
when i prime from a dead empty filter assembly, i crack the lid to it just enough to where the lift pump will fill it up and start spitting it out and that is when i close it up. never had a problem with this method aside from a bit of mess that goes away after a while.
