front ball joint time
Well just to cloud up the muddy water I put MOOG on mine 10 years ago when everyone said they were junk and they still function well. Maybe I got mine before federal mogul bought them our. They were 50 bucks each back then but turned out well for me. I have no idea of the quality now. I would definitely watch for the Spicer. They have some parts that are not up to the task. Ask @Me78569 if I am not mistaken he went thru some bad ones. The 01's and 02's can be harsh on ball joints. Me, I would have to go with MOOG with the experience I have with ones on mine. Probably get a lot of flack on this one.

Head Leak
Mine started leaking at the right front corner of the head at about 450k. I was surprised to find that it was not uncommon in that location or the rear of the head for that matter. But at my mileage I just took it in stride. At 450k things happen. Repaired it about 20k later and have about 65k on the repair. All is good.

I believe the tight housing and bigger injectors are a large part of your problem. That turbo will spool quick but not so good at the top end. I am by far not the expert on this but am sure some others will be along pretty soon. The quad can help but that is even further out of my area of smartness. Be patient, the smarter ones will be along.

I did not have the longevity that Mike had on my AD. I have 2 failures in the first 8 to 9 years. But AD has warranted both and I now have the same 4g pump Mike has. I hope last as long as MIke's first one. We shall see. The heads are very easy to replace. If had to buy the head each time that would have upset me, but I did not. There are pro's and cons to both, so pick your poison.

2000 heater blend door actuator
Mine has quit working. I did take it out and can power it with 9v battery but it is not getting voltage from the harness or the controls. My bet is on the harness since it did not change with an HVAC control swap.

Good to see some come out of all the bad. I worked with my wife for 15 years traveling around country building resteraunts, mainly chick fil a's. I know alot of folks that would have bet against that working. But much to my surprise and joy it worked out beautifully. Some of the best we have had out 47 we been married.

Welcome. That is quite the story. I have daughter who has been thru a nasty divorce 7 years ago and on going since with 2 grand daughters in the middle of it all. Its heart breaking. Enough of that. Our commonality here is the trucks. Male or female is secondary. I am preparing to divorce my job and retire. That will be an easy victory. Since buying it in 01 it has been on the road constantly. I have managed to keep it mechanaically sound with the help of every one here, cosmetically it has suffered. So I hope to bring it back after I retire. Be nice for it to look as good as yours does. We have small cadre of women here already who are not afraid to get dirty with wrench or tackle something new. So again welcome to the farm.

We have menbers here that have. But me personally I would not do it for the above reasons. Impull the fuel from and it will drain the tank. Has worked fine for the 10 years since install of the AD. To answer your question, there are not baffles of any kind in my tank. Open from one end to the other. As far as I know all the 2nd gens are that way.

I'm Back, Finally! And I have some good questions/ topics
The reason I brought up the over oiling is that I just drowned mine. I did some service work on mine and replaced the accumulator and the orifice tube. I added a couple of pag oil for the new accumulator and pulled a vacuum on it and let sit. I forgot to close the valves on the gauges. Well it lost vacuum and I realized gauges were open so I pulled a vacuum on it again and closed the valves and all was well. Thought after the charge the high pressure was up over 220 psi at idle and about 80* outside. Ran to work that day and when pulling in the driveway at idle the line on the condenser blew apart. While trying to figure out what happened I am looking at vacuum pump and notice almost all the oil was gone from it. I pulled the accumulator and poured 4 oz of oil out of it. About double the oil it should have. When the line blew the engine almost died on off three time in quick succession. Kind of like a lope but very pronounced. Long story short, I have no idea how much oil is in the system so I am replacing everything but the evaporator. I have no idea how much oil is in the compressor or if it took any damage. Find that out this weekend. The compressor should be here tomorrow and it all goes back this weekend. And for what it is worth mine has run just fine on the 12oz walmart freon for the past 4 seasons. @StanleyI believe your fueling has more to do with the loping than the AC, l

Some of the folks I pulled it on probably wished that all I had done to them. But when I cant see your headlights in my mirror you are to close. Had someone tailgating yesterday morning at about 50 mph and all I could see was his windshield. Had to back of the gas 3 times before he stayed back enough for me to see most of his car. Courtesy on the road is getting to be a lost trait now a days.

2 Different Boost Readings - Bad MAP Sensor?
Yes. A 237 code. Intermittently at first as it was it cutting in and out. Then a constant code when they failed. I could watch it on my scan gauge. The SG reads the map strangely, as in weird boost numbers. At idle it shows about 26 psi and when the map died it would read 14.6 psi. You could still drive it but at greatly reduced fueling.

The AC should not almost kill the engine. Mine would lope a little at start up but smooth out pretty quick. I have problem with mine at the moment. I accidentally over oiled the system. Have all new part to replace the old with. How much oil did you add? And did you know how much was in the system?

I am running a MOOG. I know no one likes their stuff any more but they seem work fine for me. On my third one, get about 150k out of them. I do believe that @puglyfe was asking about the steering shaft. If you get someone to turn the wheel while look at the shaft you should be able to see any slop in it.
