Couple questions
I change both about ounce a year. I dont really care how many miles are on it. After a year its dirty grungy and looking tired. Wether or not it actually needs replaced I dont care cause it just looks like it does

I would not doubt one bit you made power with a 4" exhaust. I saw lower egts going from 4-5. I saw squat going to the bd pulse 3 peice manifold. Nothing on gauges or but dyno.

Highway MPG
I agree16-17 isnt bad. Specially for stock turbo and smallish injectors with some mies. Tune it so it puts some smoke out the tail pipe and see what happens for the mpg numbers

5" with nothing was undrivable nothing about it was cool. It did have cool sound at side but ohhh my on the throttle was just embarrassingly noisy

I've seen 40psi without making the head gasket blowout. But thts upper rpm pulling grades normal driving I rarely even see 30

62 65 14 with 7x009 without studs plus smarty. Truck not driven hard and does tow. 62 65 14 is roughly the same s 62 68 12. Glad I went this route over the hx40. I'm in the s300 with 3rd gen forward facing housing about 700 bucks with stainless diesel intake tube and boots. My turbo install was a goat rope because I accidentally ordered the 3rd gen style with 4.4" exhaust outlet. I also fabbed 4.4 down pipe. Nothing about my set was a bolt on affair for my 2nd gen. But somehow worked This set up spools extremely well. Compared even to how the hy35 spools and makes numbers well over 30psi with no egt issues even pulling 18k

I attempted 5" with no muffler. Drove around the block pulled right back in the garage and put one fte short resonator on.. this helped alot. Killed alot of drone and noise. Couldnt tell any difference from the straight pipe. However I found it still to noisey so I I orderd a second fte. This killed more drone and noise. Still no felt difference in power. I think I have one of the quiter 5" trucks however on the throttle its still alittle loud but I dont drive onthe throttle much. Was hoping the 62 turbo would quite it more but I think it actually got slightly louder I also didnt notice any change in egts from no resonator to two resonators.. Youl be happy with the fte.

Brake Fluid - Dot 3 or Dot 4? Recommendations welcome.
I run thf1000 Chevron in everything. But I do put dot 4 or 3 in the brakes

What would happen if plastic ball melted in the valve body. One way valve in transmission cooler line?

Was the accumulator spring broken? Is tv operating normally cable not broken? Does it down shift at all on its own when coasting to a stop with or ith out brake input? Does tranny slip with tourge converter locked in 3rd? Can you tell when tourqe converter locks. Did you put atf+4 back in it? A new tranny is still much cheaper than trading in on a 2008 theyl give you next to nothing for yours. If a 4door is wanted more then I'd recommend getting a new truck. Otherwise I'd not be one bit hesitant to put 5 grand towards a tranny. To me it sounds like a flush on tractor transmission fluid may help since you mention sludge. You may also be plugging the new filter quickly and its having a hard time picking up fluid under low rpms. I've gone back to old style filter on my 02. The 98 older filter has a much bigger area it picks fluid up from. To me a tranny running sludgy dark fluid has been neglected for a long time and was never slated to run for a long time. But could potentially pull out and live longer with some tractor transmission fluid cycled through it and finger crossing. May take a few filter changes cycling out fluid. It may also need the bands replaced. It can be done. I feel its 50/50 weather or not it can be revived depending on how unhealthy it really is and if it's making pressure like it should. If a pressure gauge shows 50is at idle and 90ish locked in 3rd near wot. throttle I think I'd be willing to gamble 100 bucks on some filters and cycling fluid. If pressure is really low like 30 at idle and 70 locked it may be just done. But then again that sludge is spread throughout so it may come back to life ounce parts and passages begin to clear out. I did not notice any tranny mods in your sig. that's alot of motor for stock tranny to hold long term Good luck

Theres local place that gets 80 a wheel to blast and powder coat. I also doubt plastic dip would hold up. I've debated painting myself but not sure that would hold up.

I like that plan. I think I remember seeing some stuff on Ebay when I was researching my jeep. I decided that since Chrysler went ay from the vacumn actuator that I'd bust out the welder and do the same. Jeep light comes on and says part time 4wd. My truck 4x4 light comes on half th time. Not sure why though it doesn't matter - CAD Questions
