Get a direct answer as to why they still do not have a fix for the issue of the second gen comp boxes with the hot unlock Not wanting to turn on in cold weather. If they do turn on they will not send a signal or power to the Vp44 until the comp box unit warms up. They have replaced mine several times and sometimes they will acknowlege the issue but most times they play dumb and pretend they have never heard of the issue. But they never fail to send out a new unit with the same issue. I gave up on them over this.

DIY Pinion Seal Replacement Dana 80
When the 1/2 inch gun won't move it anymore, Its torqued. There is no preload on the Dana setup, Its shimmed between the pinion bearing "unlike the crush sleave on Other brands of axles which sets the bearing preload" and with the nyloc nut once its tight to where its solid its plenty ok. After having done this for over 20 years and getting to know the torque capabilities of my guns and the hardware I am working with, 90% of it is just by feel. I have seen many old time techs assemble everything including engines without ever touching a torque wrench without any issues....................Mind you I have never done this except to get to the stretch point on a torque turn bolt on main and rod bearings where space/accessability were factors on some heavy equipment, but I still got the primary torque done with the tq wrench then gunned it to the propper turn angle for the stretch. The thunder gun is an awesome gun "If you like listening to the extremely excessive noise it makes." I worked with a couple guys who used them and both got rid of them for the titaniums as nobody could put up with the noise from them.

Throttle position question
I think the change was in 04.5. The 03-04.5 had the same setup as the 24v second gens and mid year 04 they went to a different setup.

I am not sure where you learned metallurgy or physics but you are totally backwards. The colder any metal gets it "Shrinks" The HOTTER it gets the more it EXPANDS.

DIY Pinion Seal Replacement Dana 80
I run only IR impact tools. 1/2 inch I have 2 231 IR guns rated at 600 ft lbs plus most places I have worked along with my personal compressor are always set over 125+psi. I have an IR 271 3/4un rated at I believe 1100 ft lbs. At work all we run are the IR Titanium guns and they are awesome also.. I will try it with the 1/2 and sometimes it will some times not then I grab the 3/4 and off it comes. If I didn't have access to my 3/4 then a little heat applied to the nut to melt out the nyloc and then the 1/2 takes them easily.

He was referring to the spring that is inside the lip of the seal. I have always just used a good 1/2 inch impact or a 3/4 impact to remove and install the yoke nut. About half the time I have to hold it with a Channel lock model 460 "My preference". Been doing it that way for many many years with no issues at all. But if you want to spend the time and money to get all those tools for a seal replacement have at it.

sd nv4500 transmission
If it an nv4500 you could do a swap, just make sure it doen't have a counterbalance weight inside the tail shaft and make sure the shafts are the same. Some GM applications add a counterbalance weight inside the tailshaft of the tranny, I am not sure if the Mopar gassers had one or not, I don't think they do but make sure and check. If it in there you will need to remove it"Its pressed onto the output shaft and can be a bugger to get out". If you put a tranny behind a GM diesel without the weight it will break the crankshaft, I have seen it happen. What is wrong with the NV4500? any do it yourselfer can rebuild them with ease and parts are fairly cheap and common.

Could be, the first step in trouble shooting is to eliminate any external add on inputs, then go from there.

I have not looked at the electrical schematic but On some equipment I have found that the 5v sensor supply circuit is fed to all the sensors in series and when it hits a bad sensor it will throw codes for not seeing the sensors past that point. Did you check the 5v supply out of the ecm yet?

Happy B-day Mike. I know the pain in the arss it is to live on a time zone line. I live along the missouri river in ND and it used to be the time line boundary but over the last several years more and more counties west of the river are switching over to central time " I think 5 counties have switched" as the proximaty to the larger towns along the river which are on the east side of the river make doing business more convienient.

To swap to a dana 80 you will need to shorten the drive line about 1-1.5 inches as the housing is larger or get a driveline out of a D80 rig, get the longer plates that go under the u-bolts on top of the leaf springs and get the lower u-bolt brakets that go under the axle as the axle tube diameter is bigger on the D80. Other than that it is a bolt in unit. I know all this because on my 02 I did a D80 swap into it a few years ago. I got all the parts off a totalled out pickup for 1000 bucks and resold my D70 for 900 bucks. Not hard to do either. As far as needing a spreader, no, I have rebuilt literally dozens and dozens of Dana diffs and have never used a spreader.

Sad news, truck totaled by hail
If the temps are in the 80-90 degree range sit it in the sun and then ice them. The small shallow one May pop out. But you described tennis ball sized hail so I Know from experience the depth of the dents, Did it come straight down or did it come with strong wind?

Paintless dent repair only works on small dents nickel to quarter size is about max depending on the depth of them,if the metal is kinked its out of the question at that point also. They may come out some but when the sheet metal gets stretched to a point it will not get them out totally and then you will also have paint spiders if you try to get the bad ones out. It also depends on how many dents and how close together they are too.

Sad news, truck totaled by hail
Heh Heh Now it looks like about 25% of the vehicles on the road in ND and SD. We get hit with several Hail storms a year. My Pontoon got $3600 in damage to one whole side this summer. It was the only thing sitting outside that day, luckily I saw it coming and high tailed it back to the house and got the pickup inside about 1 minute before the hard water hit sideways at 70MPH. You can buy brand new vehicles off the dealer lots with huge discounts and they come with the hail damage at no extra charge.

The SRT Hoods with the factory scoop are for 3rd gen body. The second gen didn't have an SRT package.

Turbo Bolts Question
Exhaust bolts are made of a different metal which makes them less prone to heat related breakage, they have a special coating on them, I used o know the term but forget those small details. You will have a nightmare getting the allen headed bolts out as they rust and corrode to an odd size and will most likely rust in solid and strip out inside. Bottom line...Exhaust hardware should be used versus normal hardware.

ECM Removal
The 606 code pretty much sums it up as it is an ECM internal failure/fault detected, time to get a new ECM. The other codes and symptoms tell me it is the ECM throwing fits. Whats the story behind the $15 module?

Auto transmission questions
Throw an aftermarket converter and Valve body in it and forget it. If you run it until it dies you have then contaminated the system and then are looking at a tear down and refresh. Do it before and you will get many more happy miles out of it.

I am about 100 miles west of Medina, Live about 25 miles west of Bismarck. New Salem has the Big Holstein cow on the hill along I-94. My In-laws are from the Wing area which is about 40 miles north west of medina.
